How the heck did Bowser get a metal replica of him on such short notice in SMS and then completely rebuild it for SMG without Mario even seeing plans in previous castles or doomships

Bowser Jr.'s said paintbrush is magic, so he could have craeted it in an instant.
As for SMG: It's not said how long Bowser and his minons had been flying around in space before they attacked the castle.

In the toy time galaxy. That giant retro-looking toy robot is supposedly Bowser (according to the title of the level) The first time I play it, I couldn't really see the resembelence. But if you look carefully, it does have a spiked shell and a muzzle.
