But the plasma in your blood isn't at over a few million degrees C, doesn't have magnetic properties, and is incredibly volatile.

The plasma in our blood and plasma in the form of electrically charged gas are two completely different things. They're both still plasma, though, because the English language sucks.

Mecha Bowser didn't have to be expensive. When Bowser Jr. first appears in his true form, part of his speech says his magic paint brush makes all his wishes come true. Bowser Jr. could have just wished for a huge robot. It did kind of appear out of nowhere. That may also be the reason it wasn't that strong because Bowser Jr. underestimated the power of the FLUDD.

Looking at all the crap that Bowser's had in his possession before, a single giant robot doesn't seem all that extravegant.

And I highly doubt that Mecha-Bowser was his largest weapon. After all, look at the Koopa Kruiser.
